"Chopping the front sight may be a little work but seems to be the best option for a well fitting and secure gas block."I plan on chopping my front sight as well. I'm still waiting for my AR wrench to arrive in the mail before I get too involved. I may start on it this weekend if I have time.
I wanted an extended hand guard so I wouldn't have to deal with a hot front sight/gas block when I grip the rifle. A hand guard that allows for keeping the front sight wouldn't provide that pleasure.

true. and maybe if you have the right tools it is easier. I used a regular punch with the gas block and barrel resting on a 2x4. It was kind of a chore to get the taper pins out. and back in.
I cut and ground with a dremel tool, and that was harder than I expected it to be as well. Total removal and chop took about 4x as long as I expected it to. Project turned out ok though.
