I was reloading 45 Colt today, and had one that felt a little tight. Had I not been weighing each round it probably would have slipped through. Only 10gr heavy, but I caught it.

It will chamber and I doubt it would have caused any problem, considering the load is only 6.5gr Trail Boss. Diameter at the seat is only .002 over, and COA is fine. But I'm pretty sure fire-forming 44 mag cases to 45 Colt is not recommended, lol.

Guessing it would have caused plenty of head scratching at the range when it didnt behave like the rest...

As you alluded, not likely catastrophic, but not good either.

Suprised you didnt catch it when seating that bullet.
 
Years ago I bought packs of 5 loading trays for large and small cal. Using them while loading a batch, I can see casing differences, if an odd ball got mixed in with the rest.

They don't work well if loading rimmed cartridges in a single stage process though, unless you charge and seat bullet at the same time.

I have stuffed 40 cal bullet in to a variety of wrong cases over the years. I catch nearly all of them with a chamber gauge. The best was the 38 Super Comp with a 40 Cal bullet stuffed in it. 357 Sig you would think would be fine but when you blow the neck out with a 40cal bullet the case is to long and fails a case gauge.

AI makes mistakes, too. The difference is, it's usually pretty easy to figure out how a human confused X for Y. When AI goes wrong, you're just left scratching your head as to how it could have gone so wrong.
 
Good Catch! I use loading blocks for sorting and counting range brass because it allows me to see the headstamp one more time during the inspection process. That method has allowed me to catch a few odd balls that might have slipped through. 41 Mag and 44 mag like to play together too!
