These nipples I think were also stainless, but you remind me of how surprised I was at how easy it was to drill through the material at really slow speed even...

Yup... me too... I use hi temp grease or anti-seize on all my nipples after shooting. These were given me and even though stainless... there is always something... I soaked all of these with a penetrant for 24 hours then started the removal process.

Oil is oil and I've used cooking oil when I had forgot some oil while in the field, but like all oils, don't just oil and leave it if that is what you're planning. I've recently discovered Rand CLP and so far is as good or better than the other "CLP"s I've tried in the past.

Load by volume measure. Pyrodex is much lighter than Black powder which is why you get more shots per "pound" of pyrodex than you will black powder.... a Plus. It is an EQUIVALENT.... and it's by VOLUME... Hope this helps some... Good luck with this shooting experience of yours...

Musket caps could probably light a cigar at the other end of barrel. One thing to keep in mind with black powder, you don't have to blow it up, you only have to ignite it... and being an inline, a #11 cap will do just fine. In fact, a #11 cap will serve you better with an inline in the elements...
If the tresco flash hole is smaller (and from my experience these nipples will crust over with little provocation making ignition difficult) that is not the reason your hammer is being subjected to blow back... in my opinion. You've got an over pressure condition for some reason.

For 100 yards with a round ball, properly lubed patches, and trajectory is going to depend entirely on velocity however.... at any proper load, you're going to be getting between 1500 and 2000 fps in a 50 caliber (hunting) and you will have a point blank range of 120 to 140 yards on deer...
If you were just using black powder, you could weight them out... and what a pain in the ass that is. You weigh it, you see how much volume that is, you took a horn tip or antler and drilled it out till you fit the volume that you weighed. So rather than have a half a dozen "favorite" volumes...
